Being that I'm on a mac, I can't run ASIO4ALL. I can't find any options to increase the buffer in my Mac Core Audio Drivers, so I've increased the buffer size in Reason. I don't know if my computer is too outdated, but it's only a year old (MacBook with OSX 10.4, 2.16 GHz Intel Duo, 2 gigs RAM). Since buying a new laptop isn't really feasible right now, I'm trying to troubleshoot this problem any way that I can. Here's a couple of my ideas:
One problem is that my hard drive is waaaay full, like only 3 gigs left out of a couple hundred gig capacity. Does this affect my virtual memory, and then processing power going into / sound coming out of Reason? If this might be the problem, can I just move my files onto an external hard drive to bypass this problem?
The lag / crackle comes at the highest decibel points in my tracks / loops, which are also the points where the most instruments and samples are being used. I've double checked the volume from each device into the virtual mixer and even used the limiter to be sure nothing should be clipping. Is there any way that the Reason sound output might be clipping en route through my sound card and out of the headphones jack? If this is the case, can I bypass this problem by routing the sound through another audio output than my headphones jack, such as an extra audio interface like my old MBoxes, etc?
Any other suggestions would be helpful. I've brought the .rns files onto a friend's computer, and they ran without any problems. I really appreciate the help.

I am on a much underpowered computer than you (1.67 G4 Powerbook w/2GB RAM) and I very rarely get CPU issues. Might be I am running less CPU intensive song files of course!
Regarding the hard drive issue, as a general rule you should keep 25% free space on your hard drive, I don't know why I just read it on the Logic forums I frequent and tend to try and stick to that myself although I run at 10% at the moment without any problems. I suggest at least testing this out - archive stuff to DVDs or get an external HD to take the strain.
Another way to reduce CPU strain would be of course to bounce any CPU intensive tracks and trigger with NNXT or NN19. Would RV7 do instead of RV7000? Stuff like that. Or even use an even lower sample rate and revert to 44.1 when bouncing at mixdown. Make sure all other apps are off. Turn Airport off, don't use widgets, turn animate patch cables off. I even find dimming my screen reduces CPU load!
With your specs though I must admit I am surprised you are encountering problems. Fan working ok?
